DIY Projector Lamp for CBR150 (Part 1)

Brand new headlamp assembly. Remove the front clear plastic cover from the reflector assembly.

http://img189.imageshack.us/img189/7909/img0447wo.jpg

There are a number of securing points as per indicated in red circles.

http://img195.imageshack.us/img195/4417/img0449jb.jpg

Unhook/pry out the small plastic edges carefully. Yellow circle indicates original position of plastic edge before it was unhooked/pried out.

Reflector assembly after clear plastic cover removed.

http://img692.imageshack.us/img692/1703/img0450ok.jpg

Accidentally broke one of the plastic edges. Can be fixed using superglue later on.

http://img840.imageshack.us/img840/5546/img0452ql.jpg

Close up shot of the rear of the headlamp assembly. Fully loosen the screw indicated in red circle. This will separate the reflector from the rear headlamp casing.

http://img840.imageshack.us/img840/829/img0455m.jpg

Frontal shot of the headlamp casing after reflector was removed. Red circle indicates the screw that was fully loosen earlier.

http://img59.imageshack.us/img59/558/img0457fl.jpg

Fit in the projector lamp from frontwards in. I used sharp-end screws to secure the projector lamp & bracket to the headlamp casing. I made the mistake of rotating the lamp 10 or 20degrees. This resulted in a slanted beam of light being projected out instead of a perfectly flat horizontal beam.

DIY Projector Lamp for CBR150 (Part 2)

Rear of headlamp casing. Red circles indicate the sharp ends of the 2 screws that I used to secure the project lamp bracket.

http://img9.imageshack.us/img9/9554/img0463l.jpg

Ensure that the entire projector lamp is center-aligned within the circular hole. This can help make the next step of fitting in the rubber dust cover easier.

http://img15.imageshack.us/img15/3123/img0465h.jpg

Front view of the dust cover that comes with the headlight assembly, including the metal bulb socket for the stock HS bulb. Since we are no longer using a HS bulb with the projector lamp, cut off the connector.

http://img233.imageshack.us/img233/9750/img0467h.jpg

Rear view of the dust cover. Cut out a circle as indicated by the red circle. This is to accommodate the rear of the project lamp. Proceed to fit the dust cover over the rear of projector lens.

http://img190.imageshack.us/img190/1565/img0468mb.jpg

Dust cover fitted. The dust cover is necessary to prevent dust/dirt from entering the headlamp casing. In the pictures, the projector lamp sticks out from behind the headlamp assembly excessively. After installing the headlamp assembly onto the motorcycle, I had problems turning the handlebar fully to the left. Part of the front fork hit the rear of projector lamp. Had to re-work on the mounting of projector lamp in the headlamp casing. I used longer brackets that enable the projector lamp to sit further into the headlamp casing. I also took the chance to re-align the rotation of the projector lamp upright.

http://img12.imageshack.us/img12/2451/img0470nm.jpg

http://img231.imageshack.us/img231/6054/img0471fv.jpg

This is how the rear of the headlamp assembly looks after re-aligning the projector lamp further into the assembly. Notice that the rubber dust cover is less protruding now. The projector lamp is now taken care of.

DIY Projector Lamp for CBR150 (Part 3)

Front view of the headlamp. The CBR150 headlamp is nicely designed to take projector lenses. I don’t even need to drill the original reflector to fit in the projector lamp. As I am fitting in the projector lamp to only one side of the headlamp, I need to modify the original reflector from dual-side to single-side.

http://img695.imageshack.us/img695/1230/img0475e.jpg

Using a small saw, I cut the reflector into 2. You need to take into consideration which side of the reflector you want to keep, so that you can keep the securing nut (in red circle) on the correct half of the reflector. In the picture, I am keeping the reflector on the right hand side.

Ignore the masking tape and uneven painted surface you see. I sprayed on a layer of matt black paint onto the non-reflective part to cover up the ugly marks from the sawing. Had some problems with the spray paint I used, the paint crumpled up. I later discovered that there is no need to cover up the saw marks as this part of the reflector is not visible after fitting on the plastic headlamp cover.

http://img84.imageshack.us/img84/9808/img0472e.jpg

I took a further redundant step to mask the crumpled paint with carbon-look sticker. Proceed to re-assemble the single-side reflector into the headlamp casing.

http://img847.imageshack.us/img847/420/img0477i.jpg

This is how the headlamp looks like after the front plastic cover is re-fitted. In this picture, you see the stock headlamp assembly on the left and the modified headlamp assembly with projector lens on the right.

http://img89.imageshack.us/img89/1696/img0481k.jpg

Before proceeding to do a light beam leveling test, I discovered that the wire connector for the wire harness that came with the new headlamp is wrong. Original connector on headlamp was female. The new headlamp came with a male connector. Work had to be done to cannibalise the old connector. Ensure that the wires are re-connected according to the correct color code. Plug in the wires to a motorcycle battery and you are ready for light beam leveling test.

http://img508.imageshack.us/img508/696/img0480vw.jpg

This is the light beam from the original headlamp. I was using two 25W bulbs. Bulb on the left is slightly whiter than the right. Mark out the positions of the beam using masking tape.

http://img545.imageshack.us/img545/9812/img0486u.jpg

This is the light beam from the modified headlamp. I used the same whiter 25W bulb for the left and the projector lamp on the right was using a H11 55W bulb. Notice the slanted beam of light the projector lamp gave out. To prevent this, mount the projector lamp in the headlamp casing upright without rotating it. With the beam leveling done, fit the modified headlamp onto the motorcycle and you are good to go.

http://img824.imageshack.us/img824/6501/img0492fe.jpg

The projector lamp used in the DIY project is from Lim Battery & Electric Co. Special thanks to Uncle Lim (@limbat) for providing the sample lamp! Click here to view Uncle Lim's CMO thread.

Low while stationary???? What?????? you sure your brake hose not leaking or something? Do a visual check. Check for leaks along the hose and at the brake pump. Mine did leak at the brake pump lever there due to wear and tear before. Then i keep pressing the brake fluid keep leaking out onto my speedo and fairing.... and brake fluid is VERY CORROSIVE... That **** eats into anything!!!!

when you guys do servicing ? what normally u guys touch on other than change E.O & spark plug ?

Mine every 1000km i change EO cos i always whack the bike.... alot of start stop city riding... so my EO gets very hot and degrades quickly. Spark plug one year change once. Coolant one year flush once. Chain sprocket one year change once to cheapo cheong thailand LAB DID chain and sprockets. Its really ****... under my abuse every 800km must adjust the chain slack....

low brake fluid is one of the tell-tale sign of worn out brakepads.

do the visual check as per recommended by xxxratedxxx.

autosol can work if the rust isn't deep enough.

when it's really beyond cure, sandpaper away e rust and spray a coat of paint

get those metallic color paint, cantik lagi.

:)
